The Logistics Nightmare

 1,760 doors, Zero Central Governance

Managing the availability of a dispersed infrastructure is a major challenge. For this large-scale project, Gilgen must oversee the platform doors of 4 metro lines, spread across 21 stations and 44 platforms. This represents 1,760 active doors operating at a relentless pace.

The technical problem was twofold:

  1. Network blindness: The existing infrastructure, made up of field buses and local programmable controllers, was not designed to centrally report speed or motor current profiles.

  2. The maintenance endured: With 32 possible alarms per controller ranging from engine overheating to encoder error, maintenance teams reacted to failures instead of anticipating them. When a multiple power failure alarm appears, the impact on traffic and financial penalties are already present.

For operations management, it was a black box. There was a lack of a unified overview of the fleet.

The Secure Bridge between the Old and the Cloud

Rather than trying to replace everything or overload the railway control-command networks, which is a security heresy, we have deployed our Zone landing methodology (AWS).

We installed a 4G edge gateway at the docks. This gateway "listens" to local controllers via industry standards such as OPC UA and FTP, then pushes the data to a sovereign cloud infrastructure on AWS.

The key to the success of this architecture lies in its frugality: Event-driven sending. We do not flood the cloud with terabytes of unnecessary data. We only capture what matters at each open/close cycle:

  • Average and peak motor current during the startup phase.

  • Cycle and mechanical locking time.

  • State changes and critical alarms.

It is an unbreakable digital cable between the door mechanics and the Cloud, deployed with military-grade security.

Unify & Augment

Transforming Telemetry into Return on Investment

Sending the data back is just the first step. For a general management or maintenance director to regain control, raw telemetry must become an actionable financial signal.

Instead of programming static alerts that always end up triggering false positives, the Real-Time Supervision System integrates local intelligence.

The concept of the dynamic health threshold: The system calculates in real time the average performance of the 40 doors at the same platform. It dynamically sets a health threshold, such as 5% or 10% deviation. If a door starts to strain, its motor current subtly increases. As soon as it crosses this dynamic threshold, the system increments a counter.

The business result is immediate :

  • For the technician : He receives a targeted work order to go grease a rail or change a motor before the door gets stuck during peak hours.

  • For management : Absolute control over investment and operating expenses. Maintenance shifts from a purely reactive cost centre to a managed and conditional predictive investment.

The Lesson for Industry
